I am trying to flush mount fostex full-range driver FE167E. The problem is that curvature of the driver face is quite complex and I do not have detailed dimensions of the arcs etc. Has anyone done something like this and would like to share the experience?

Hi,
You can use a router.
The cutter radius must be smaller than the smallest radus of the driver basket.
Use some thin MFD sheet 4 to 8mm thick.
Mark out the shape using the driver basket as your template.
Now draw around the shape but ADD the {radius of the follower -radius of the cutter}.
Manually cut out this bigger shape. Filing to the line.
Now place your new shape over a test panel. Set the cutter depth to a couple of mm and follow round the inside of the shape and the routed groove should be similar to the basket size.
If the routed shape is too small increase the size of the template in the areas where it is tight.
If it's too big, either start again or fit a smaller diameter cutter or fit a larger diameter of follower.
Good luck.

Don't forget the driver needs to be sealed. A gasket would be in order here.
